I’ve pulled wrenches on more bikes than I care to count. The only thing worse than a stripped drain plug is chasing a misfire with no factory data. This Kymco VENOX 250, VENOX 250i 2006 Service Manual – 243 pages – is the exact document the dealers use. Aftermarket paperbacks leave out the critical steps. Page 1 says “KYMCO Better than Best” and that’s not marketing – it’s a promise that every spec came from the same engineers who designed the bike. If you’re rebuilding the top end or chasing a fuel injection fault, you need the numbers in this book.

Fuel System: AFI Diagnostics on the VENOX 250

Section 4 covers the FUEL SYSTEM basics, but Section 19 is where the real work lives – AFI (Automatic Fuel Injection). The VENOX 250i uses a throttle body with an injector and ECU. The manual walks you through fuel pressure testing, injector resistance checks, and the idle speed control motor adjustment. If your bike stumbles under load, start at page 5 for the table of contents and flip to Section 19. You’ll get the diagnostic tree that points to either the MAP sensor or the fuel pump relay. No guessing.

Cylinder Head and Valve Adjustment Specs

CYLINDER HEAD/VALVES is Section 6. This is where DIY guys mess up valve clearances because they used a generic feeler gauge chart. The factory spec for intake is 0.05 mm and exhaust 0.10 mm – but you need to know the engine has to be cold, and the piston at TDC on compression stroke. Section 6 also covers the cylinder head bolt torque sequence. Use a three-step pattern: 20 Nm, then 30 Nm, then 90° turn. Aftermarket manuals skip the angle torque. This one doesn’t.

What Torque Values Are Listed for the Engine?

Every fastener that touches the engine is in this manual. Cylinder head bolts, engine mounting bolts, oil pump bolts, clutch hub nut. The ENGINE REMOVAL/INSTALLATION section (Section 5) lists all frame-to-engine torque values in Nm and ft·lb. For example, the swingarm pivot nut gets 70 Nm. The rear axle nut gets 100 Nm. If you’re using a click-type torque wrench, make sure it’s calibrated – the manual doesn’t tell you that, but I am.

3 Critical Systems You Cannot Fake

Number one: the CHARGING SYSTEM (Section 16). The VENOX 250 uses a three-phase alternator with a regulator/rectifier. The manual gives you the stator resistance specs and the regulator output voltage (14.5 V at 5000 rpm). Number two: the HYDRAULIC BRAKE system (Section 14). Bleeding procedure is specific – use a syringe on the caliper bleeder, not the master cylinder. Number three: the IGNITION SYSTEM (Section 15). Peak voltage test for the ignition coil, pickup coil resistance, and the CDI unit pinout. Skip these checks and you’ll chase ghosts.

Get the Right Oil Pump Clearance

Section 3 is the LUBRICATION SYSTEM. Page 1 of that section shows the oil pump disassembly. You’re measuring the inner rotor to outer rotor clearance (0.15 mm max) and the rotor tip clearance (0.12 mm max). The manual lists the oil pressure spec: 4.5 psi at idle, 35 psi at 5000 rpm. If your oil light flickers, don’t replace the pump – check the relief valve spring free length (35.5 mm). That data is in Section 3. Most DIYers skip this and throw parts at it. Don’t be that guy.

Source Validity: OEM vs Aftermarket

This is Kymco’s own SERVICE MANUAL – printed by Kwang Yang Motor Co., Ltd., First Edition Dec 2006. The PDF has the original watermark “By KWANG YANG Motor Co., Ltd.” Aftermarket reprints often resize images or blur torque tables. This file contains the exact same pages the dealer techs get. The VENOX 250/250i shares the same chassis and engine (249 cc parallel twin), but the 250i adds fuel injection. The manual covers both models in one document, so you’re not flipping between two books. Compare that to a generic Haynes – they’ll tell you to “apply sealant” without specifying the type. This manual says “Three Bond 1215” or equivalent.

Transmission System: What You Need to Know

Section 10 covers TRANSMISSION SYSTEM. The VENOX uses a constant-mesh 5-speed Manual Transmission with a separate shift drum and forks. The manual includes the shift fork thickness and the drum groove width specs. If you’re rebuilding the gearbox, you’ll need the circlip pliers number 3 and a 27 mm socket for the output shaft nut. Section 9 covers the CLUTCH/GEAR SHIFT MECHANISM. Clutch plate thickness: 3.0 mm minimum. The clutch spring free length is 38.5 mm. Use a feeler gauge to check the push rod clearance. This manual tells you to lubricate the needle bearing with molybdenum disulfide grease – not just “oil.”

Skip the guesswork. A factory manual is the difference between a bike that runs for 50,000 miles and one that leaks oil at every seam. Section 19 is dedicated to AFI (Automatic Fuel Injection) system, which includes detailed wiring diagrams, fuel pressure specs (43 psi), injector resistance (13–15 ohms), and diagnostic steps for the ECU, MAP sensor, and IAC valve. It also has the idle speed setting procedure using the diagnostic connector. Without this section, you’d be wiring a multimeter blind.

When you have a bike torn down to the crankshaft, you don’t need guesses. You need the factory torque sequence, the oil clearance numbers, and the wiring pinouts. This manual gives you all of it.
