If you are turning wrenches on a Caterpillar GP40K, GP40KL, GP45K, GP50K, DP40K lift truck and you don’t have the factory service manual in your hand, you are working blind. I have seen guys guess on torque values for a head bolt and then wonder why the gasket blows at 500 hours. This manual is 501 pages of OEM procedure straight from Caterpillar, not some aftermarket reprint that leaves out critical steps. The foreword on page 3 tells you straight up: this is grouped by systems for ready reference. You get the same information the dealer tech gets.

Safety Warnings: What the Manual Emphasizes

Page 3 lays out the three safety signs used throughout: WARNING for serious injury or death, CAUTION for property damage or machine damage, and NOTE for conditions that shorten service life. I have seen too many shop guys skip the CAUTION because they think it’s a suggestion. That attitude costs you a transmission or a hydraulic pump. The manual is clear about blocking forks before any work – page 5 tells you to lower implements to the ground or block them correctly. That is not optional. If you are working under a raised mast, you are taking a risk unless you follow that instruction.

Disassembly Diagrams and Sequence

The manual uses a disassembly diagram format that shows parts in exploded view with a sequence number. Page 4 gives an example: they list the cover, bolt, washer, then output shaft. Under that is a suggestion for disassembly – like “output shaft removal.” Each diagram is followed by a disassembly sequence and suggestions. That means you don’t have to figure out the order yourself. The manual also uses symbols for pipe threads – R1/4 for external taper, Rc1/8 for internal taper, and so on. If you are replacing a fitting and you don’t know the thread type, you will strip it. This manual tells you exactly what you have.

Which Engine Does Your Truck Have?

The GP40K, GP40KL, GP45K, and GP50K models are powered by the GM4.3L gasoline engine. The DP40K, DP40KL, DP45K, and DP50K use the Mitsubishi S6S diesel engine. The manual covers both. That means if you are troubleshooting a drift in the mast, you turn to the mast section and find the disassembly, inspection specs, and reassembly torque values. No flipping between generic sections. The torque values are OEM – not a range from a third-party book that may or may not fit your serial number. When I rebuild a mast on a GP50K, I need the exact nut torque for the lift cylinder. How to Read This Manual: Symbols and Abbreviations

Page 4 includes a guide on how to read the manual. They list abbreviations like OP for Option, and thread symbols. They also show a clearance example: cylinder to piston standard 0.020 to 0.105 mm (0.00079 to 0.00413 in) repair limit 0.15 mm (0.0059 in). That is critical because if you reuse a piston that is past the limit, you will get scoring. The manual uses both metric and imperial units – mm with inch in parentheses. That saves conversion time.
