Description
ZF AP-9, HK, DK-7, DKZ-7 Technical Manual – 141-Page Factory Specs
Aftermarket manuals get you into trouble. I’ve seen stripped threads, blown seals, and bent flanges because some third-party reprint left out a torque step. If you’re overhauling a ZF AP-9, HK, DK-7, DKZ-7 axle assembly, you need the factory documentation – not a photocopy of a photocopy. This is the real deal: Technical Manual from ZF Passau, 141 pages, OEM part number 5871 218 002. It covers disassembly, reassembly, tightening torques, and special tool requirements. No guesswork.

Tightening Torques and Tool Lists
Page 0/7 holds the factory tightening torque table for screws – not a recommended range from some online forum, but the actual spec ZF uses on their own assembly line. You also get a conversion table (page 0/5) and a full list of special tools, including illustrated tables (W/1 through WB/12). If you don’t have the correct bearing puller or socket, the manual tells you exactly what to buy. Don’t improvise with a hammer and a chisel on a DK-7 reduction gear housing. I’ve seen that end in a cracked casting.
Does This Manual Cover the Brake Installation?
Yes. Chapter 1.2.1 is titled “Installation of brake” inside the Output Unit section. It walks you through the reassembly step-by-step. ZF also warns you right in the preface: always follow the brake manufacturer’s and vehicle manufacturer’s instructions when working on the brake system. That’s not a suggestion – it’s a liability thing. If you skip that note, you’re on your own. The manual also covers the limited slip differential versions: DL-1600 (45% locking) on the HK, and DL-1000 (45% locking) on the DK-7 and DKZ-7.
ZF Differential Carriers: HK, DK-7, and DKZ-7
Each carrier type gets its own disassembly and reassembly chapter. For the HK, you get input pinion and differential rebuild procedures. For the DK-7, sections 3.1.1 through 3.2.3.1 take you through removal of the reduction gear housing, axle drive housing, flange shaft, and reassembly of the differential DL-1000. The DKZ-7 follows a similar structure but adds interaxle differential removal in 4.1.1. These are heavy components – pay attention to the order of steps or you’ll bind something up.
Get the Right Torque Data
Grabbing an aftermarket spec from the internet is a gamble. This manual gives you the denomination of standard dimensions and the exact torque values ZF engineers certified. Page 0/7 again – I already mentioned it because it matters. You also get examples of gear-tooth-contact patterns for the Gleason bevel gear set. If your pinion depth is off, the contact pattern tells you before you run the axle. Use that section.
Preface and Safety Information
The preface is not boilerplate. It explains that this manual is based on a 2005/11 design level, updated in 2006/02. ZF reserves the right to update it without notice. You need the correct edition. The general and important information on industrial safety (page 0/2) covers handling heavy assemblies, fluid containment, and proper lifting techniques. Read it. Then read the vehicle manufacturer’s installation specs. This is not a book you flip through while the coffee brews – it’s a workbench reference.
3 Reasons OEM Documentation Beats Aftermarket Repacks
First, accuracy – the torque table has been verified against ZF’s own production jigs. Second, tool specificity – the illustrated tool tables show the exact ZF service tools, not generic equivalents. Third, safety warnings – the manual flags every step where you risk injury or component damage. No third-party reprint includes those factory safety callouts. If you want to do this job once, use the OEM file.
After you finish the reassembly, you still need the lubrication and maintenance instructions (ZF order no. 5871 218 902) and the ZF list of lubricants TE-ML 05. Those are separate documents. But for the mechanical rebuild, this is the only manual you need.
Related manuals you might want on the same shelf: ZF S5-42, S6-36, S4-420, AS Ecolife, AS Ttronic Lite 2011 Technical Manual, ZF A5560Z Technical Manual – 31-Page Factory Transmission Specs, and ZF 3 WG-94 EC Technical Manual – Factory Specs & Diagrams. - Is this manual in English?
- It is a bilingual German/English edition. The English sections are clear.
- What torque specs are listed?
- The tightening torque table on page 0/7 covers M6 through M30 screws in Nm and lbf·ft. It includes screws for the output unit, differential carriers, and reduction gear housings. The manual also references the ZF list of lubricants TE-ML 05 separately. You’ll need that for fill amounts. But the mechanical torque data is all here – not a single value is copied from a generic source.
Enough talk. If you’re rebuilding a ZF axle, stop reading descriptions and get the actual document. Access the Factory Manual and put it on your tablet next to the workbench. Your next rebuild will go smoother, and you won’t be hunting for specs after hours.
