114-page factory workshop manual for Volvo Penta TAD1240GE, TAD1241GE/VE, TAD1242GE/VE, TWD1240VE engines. Covers cylinder head, fuel injection, and overhaul.
Description
I’ve seen too many engines come apart because somebody used a generic torque spec from a forum. If you’re working on a Volvo Penta TAD1241VE, TWD1240VE, TAD1240GE, TAD1241GE, or TAD1242GE, you need the factory workshop manual – not a reprint, not a PDF from some third-party site that copied half the pages wrong. This 114-page document is the exact same binder Volvo Penta issued to dealer techs. It covers the cylinder head, the block, the pistons, the timing drive, and the injector adjustment procedure. I keep a copy on the tablet in the shop, and when a customer brings in a marine generator that won’t start, I go straight to the compression test procedure on page 20. No guessing.
Volvo Penta TAD1241VE, TWD1240VE, TAD1240GE, TAD1241GE, TAD1242GE Workshop Manual: A Field Tested Guide
The table of contents reads like a roadmap for a full rebuild. Safety information on page 2, then general information, then repair instructions starting at page 6. Special tools are listed on page 9 – you’ll need the engine jig 885316 for cylinder head removal, and that jig is critical if you don’t want to crack a valve seat. The design and operation section starts at page 13 with the engine, then dives into cylinder head (page 14), cylinder block and liners (page 15), pistons (page 15), crankshaft (page 16), camshaft (page 16), and timing drive (page 17). Each component gets a dedicated section with inspection and reconditioning steps. Aftermarket manuals skip the camshaft bearing housing replacement procedure on page 84 and the flywheel marking procedure on page 106. This manual doesn’t skip anything.
Why the Cylinder Head Procedure Is the Core of This Manual
Over half the pages in this manual deal with the cylinder head assembly – removal starting on page 21, fitting and removal of jig 885316 on page 35, then the actual fitting sequence on page 37. The torque sequence for the cylinder head bolts is on page 37, and it’s printed in the same order Volvo Penta tests on the assembly line. I’ve used that procedure on a TAD1241VE that had a blown head gasket, and the job took two hours less than the book time because the manual tells you exactly which bolts to loosen first and how many stages. The valve and unit injector adjustment on page 60 is another pain point – if you set the injector preload wrong with a generic spec, you’ll get a misfire at idle. This manual gives the exact clearance for each cylinder. VOLVO PENTA TAD1241VE TWD1240VE Cylinder Head Parts Catalog complements this manual perfectly when you need to order the seals and gaskets.
114 Pages of Factory Specs – Not Aftermarket Rubbish
You want to know the difference between this and a Haynes manual? This one came from Volvo Penta’s engineering department. Every torque value, every clearance, every wear limit is the number the factory uses. The manual even includes the noise limits for the valves and the maximum runout for the camshaft (page 98). Aftermarket sources often copy these numbers from old revisions or from a different engine family – that gets you a rod through the block if you hit a main bearing clearance that’s too tight. This book is the source of truth. It’s 114 pages of pure OEM data, from safety signs to the index on page 109. You don’t get that from a PDF you found on a forum.
Compression Test and Special Tools: What You Need
Page 9 lists every special tool Volvo Penta recommends for these engines. The engine jig 885316 is mandatory for cylinder head work – you cannot properly seat the head without it. The compression test procedure on page 20 tells you the exact cranking speed and the acceptable pressure range. Don’t guess on the starter motor – page 18 has instructions for running the starter motor safely without damaging the flywheel ring gear. I’ve seen a tech ruin a ring gear by cranking with the wrong battery cable gauge. The manual calls for a 3/4-inch drive socket on the crankshaft pulley for the timing drive procedure (page 72). If you don’t have that, stop and get it. Manual Transmission knowledge helps when the engine is coupled to a gearbox, but this manual focuses on the power unit alone.
Get the Right Torque for the Cylinder Head
Page 37 contains the torque sequence for the cylinder head bolts. It’s a multi-stage process: first tighten to 20 Nm (15 ft-lb), then to 40 Nm (30 ft-lb), then an angle of 90 degrees plus another 90 degrees. The manual also gives the tightening order – numbers cast into the head. I’ve watched guys skip the angle step and wonder why the head leaks coolant. The big-end bearing torque is on page 99, and main bearing torque on page 100. Each one has a specific lubrication requirement (oil the threads, not the underside). The flywheel bolt torque is on page 103 – don’t use an impact gun on those without checking the spec. Manual Transmission shares some of the same flywheel housing standards, but this engine uses a specific bolt pattern.

Frequently Asked Questions
- Does this manual include the wiring diagrams for the ECU?
- No. This is the engine mechanical workshop manual – it does not cover the electronic control system or wiring diagrams. For electrical diagnostics you need the separate service manual from Volvo Penta.
- Can I use this on a TAD1242VE engine?
- Yes. The TAD1242GE and TAD1242VE are covered in this manual.
You don’t get second chances on a marine engine overhaul. The torque is critical, the clearances are tight, and the parts are expensive. If you’re serious about keeping that Volvo Penta running, stop wasting time on guesswork – access the factory manual now.
