The front structure uses zinc-galvanized and high-strength steel panels (page 14–16). You can’t treat those like mild steel. Heat warps them, cold straightening cracks them. Body Panel Repair Procedures – Radiator Support to Door Outer

Body and Chassis Frame Dimensions – Getting It Square

Pages 52 through 66 give you the dimensions for the entire body and chassis frame. If the vehicle’s been hit, you pull it back to these numbers before you weld anything. Page 66 shows the chassis frame dimensions. Use a tram gauge, not your eyeballs. The tolerances are tight – a quarter inch off changes the suspension geometry.

Corrosion Protection – Cavity Wax and Underbody Coat

Terracans rust if you skip the sealing steps. The manual details cavity wax injection (page 140) and underbody anti-corrosion agent (page 143). After repair, you must reseal all joints. The manual shows the exact locations for antivibration pads and seam sealer. Skip this and the truck comes back with a corrosion warranty claim.
