Description
BT Cargo 4.0, Cargo 4.5, Cargo 5.0 Service Manual

I’ve been turning wrenches for 28 years, and I’ll tell you straight: if you’re working on a BT Cargo 4.0, Cargo 4.5, Cargo 5.0 Service Manual without the factory document, you’re operating blind. These AC-powered trucks use AC3T traction controllers and AC3P lift controllers that lock up if you touch the wrong parameter. Aftermarket manuals copy the hydraulic diagram but leave out the fault code tables and parameter change procedures. That gets expensive fast. This 77-page OEM manual comes from BT Svenska AB and CESAB – not a reprint. It covers the complete Cargo Range, including the triplex mast, lever-control hydraulics, and the full electrical section with encoder setup and potentiometer configuration. If you need to pull error codes or set the accelerator throttle curve, this is the only source that won’t lead you into a parts cannon.
AC3T and AC3P Fault Codes: Stop Guessing
The Electronics chapter in this Service Manual breaks down the diagnostic process for both the traction unit (AC3T) and the lifting unit (AC3P). It includes the Felkoder (alarm code) tables – without them, you’re chasing ghosts. Page 26 of the manual gives you the hydraulic control valve adjustment specs, but the real gold is in the parameter change function (page 58) and the tester function (page 59). Those let you read live encoder values and drive current. I’ve had techs replace an entire drive motor because they didn’t have the alarm code for a bad encoder. This manual stops that waste.
Torque Specs and Fluid Capacities
Page 39 of the manual contains the oil and grease specifications table along with tyre pressure tightening torques. That’s your single source for wheel nut torque, mast pivot bolt torque, and steering axle bearing preload. Do not guess – a loose wheel nut on a 5-ton truck will cost you a hub. The same table gives lubricant grades for the reduction unit, hydraulic oil, and grease points. If you’re servicing the drive axle or the mast rollers, you need those numbers.
Hydraulic System: Lever Control Valve Adjustments
This manual devotes the Hydraulschema section to the full hydraulic diagram for the lever control version. It includes the control valve adjustment procedure and the lifting equipment oil filter replacement routine. The Hydraulic system chapter (starting on page 24) walks you through pressure checks and valve spool adjustments. Without the factory diagram, you can’t tell which port goes to the lift cylinder and which goes to the tilt. Cross them and you get a mast that drifts down under load. The manual’s diagram is clear and labeled in both English and Swedish.
5 Electrical Systems You Must Understand
The Electrical Section covers five major subsystems: Traction unit AC3T, Lifting unit AC3P, Parameter Change, Tester Function, and Alarm Codes. Each unit has its own parameter setting table (pages 63-64) with current limits, acceleration ramps, and braking deceleration values. The accelerator potentiometer configuration (page 56) and lifting potentiometer configuration (page 57) are critical when swapping a damaged pedal or joystick. If you set the wrong voltage range, the truck will either creep or refuse to move. The manual also includes the electric motors encoder setup (page 55) – a step many aftermarket guides skip entirely.
What Does the Mast Section Cover?
The Mast Group chapter (pages 28-35) covers the triplex mast section, lubrication and settings, cylinder component parts, chain inspection, fork check, and mast tilting adjustment. Chain stretch measurement is spelled out with tolerance values – not “check for wear” generic talk. Forks must be inspected for twist and heel wear according to the manual’s procedure. The mast tilting setting (page 35) tells you the exact shim adjustment for the tilt cylinder mounts. Ignore that and you’ll get a mast that wobbles during stacking. This manual gives you the factory method, not a workaround.
- Does this manual include the electrical wiring diagram?
- Yes. The Elschema section contains the full electrical circuit connection diagrams for the AC3T and AC3P units, including the component panel layout on page 52.
- What about maintenance intervals?
- Running-in and regular maintenance tables are on pages 40-41.
- Can I use this manual for the Cargo 6.0?
- No. This manual is specific to Cargo 4.0, 4.5, and 5.0 models. The AC control unit parameters and hydraulic pressures are different on the 6.0. Using wrong specs can damage the pump or controller. I’ve seen a tech apply the 4.5 current limit to a 6.0 drive motor and burn the windings in under an hour. Stick to the exact model.
- Is this the original OEM document or a reprint?
- This is a direct scan of the original BT/CESAB factory service manual. It’s not an aftermarket copy. You get the same pages, same diagrams, and same numbering as the paper manual sold by the manufacturer.
Before you reach for that generic repair guide, remember what happens when you trust a third-party torque table on a 5-ton forklift. Just like you wouldn’t rebuild a Manual Transmission without the factory spec, don’t touch the AC controller on these trucks without the BT manual. The same goes for the steering axle – proper bearing adjustment is detailed in this Service Manual. If you run into a parameter issue, the tester function (page 59) is your diagnostic cheat-sheet. All the specs you need for a full overhaul are here: reduction unit disassembly, brake system service, battery charger connections, and truck lifting procedures. Get the real documentation. Access the Factory Manual now and keep your Cargo 4.0, Cargo 4.5, or Cargo 5.0 running to factory spec.
