If you are working on an Allison Transmission HD 4060, HD 4060P, HD 4060R, HD 4060PR, or HD 4560 and you do not have the factory Service Manual on the bench, you are asking for comebacks. I have seen guys slap a reman clutch pack in one of these and wonder why the stall test fails. Nine times out of ten they skipped the selective shim procedure or ignored the cold-check fluid level. That is what this 158-page book stops. It came out of Allison’s own engineering group in 1999, revision 2, and it covers every inch of the Transmission — from the charge pump gear clearances to the output flange seal replacement.
This is not a reprint of some scanned third-party copy. It is the actual OEM publication that went to dealers. Need fluid capacity? Table 2-2 lists it in quarts. Filter change intervals are spelled out by hour classes. The fluid contamination section (2-11) shows you what to look for when the oil smells burnt or looks milky. That is the kind of field knowledge that keeps a transmission on the road and out of my bay.
General Overhaul Information: Tools and Torque Tables
Chapter 3 starts with a tool list. You will see Figure 3-2 showing special tools like the clutch spring compressor and the seal installer. Table 3-1 lists the HD 4000/B 500 special tools with part numbers. If you do not have the right puller, do not start the teardown. The manual warns about careful handling of the control module — electrostatic discharge can kill it. I have watched a guy zap a $1,200 ECU by wiping it with a shop rag. Torque specifications are in section 3-10. You get foot-pounds for every fastener: converter housing bolts, valve body bolts, PTO cover bolts. I have seen stripped threads on the rear cover because someone used an impact gun on a 1/2-inch socket. Page 26 gives you the numbers. Use them.
Transmission Disassembly: Step-by-Step Module Removal
Chapter 4 walks through removing the transmission from the vehicle first — disconnection locations in Figure 4-1. Then it breaks down the removal of externally mounted parts, speed sensors, control module, torque converter module, and all the clutch modules. Figure 4-13 shows the rotating clutch module removal sequence. Each figure has callouts for bolt sizes and orientation marks. If you have ever tried to pull a C3/C4 clutch module without the alignment tool, you know why this manual is worth the access. The book does not assume you have done it before. It shows you where the snap rings are and which side faces up.
Module Rebuild: Selective Shims and Pump Gear Clearances
Chapter 5 is where the heavy lifting happens. It covers the torque converter module, the charging oil pump module, rotating clutch, C3/C4, and main shaft module. Table 5-1 lists torque converter selective shims with thicknesses in inches. Figures 5-3 through 5-8 show how to measure gear-cavity depth, side clearance, tooth tip clearance — all with feeler gauges and depth micrometers. I rebuilt a P1 planetary using the wear limits from section 3-8 and the spring specifications from 3-9. The manual does not hide any tolerance. It gives you the numbers.
You also get the main shaft journal measurements in Figure 5-10. That is for checking runout on a shaft that might have been bent in a hard shift. Do not skip that step. A .002″ runout will chew up bushings in 10,000 miles.
Why This Manual Beats Aftermarket Copies
I have seen aftermarket manuals that say “torque to spec” without giving the spec. This one has the actual GM/Allison torque tables. The wiring diagrams are from the factory — not redrawn by a guy in an office. The diagnostic procedures reference the DDR tool (Diagnostic Data Reader) and specific flash codes. If you are using an aftermarket manual that tells you to “check continuity” without giving the pin numbers, you are wasting time. This manual gives you the connector views and the voltage ranges. That is the difference between a three-hour diag and a thirty-minute fix.
