Description

ZF AS Tronic Repair Manual

If you’ve ever chased a transmission fault on a ZF AS Tronic with a generic online PDF, you know exactly what I’m talking about. Wrong torque specs. Missing wiring diagrams. Bolt heads stripped because some aftermarket hack listed 50 Nm instead of 45 Nm. I’ve got 28 years in this trade, and the only thing that saves time is factory documentation. This is the real thing — a factory ZF AS Tronic Repair Manual, 96 pages, covering Repair Level 1-2 for trucks. OEM print. Factory specs.

96 pages. Original OEM print.

Tightening Torques and DIN to ISO Changeover

Page 11 of this manual lists the tightening torques for every fastener you’ll touch. But here’s something most DIY guys don’t know — they’ve got a full section on changing from DIN to ISO standard codes (page 13). If you’re using modern metric hardware and your old specs were DIN, you’ll snap bolts. This manual walks you through the conversion. I’ve seen guys wreck actuator housings because they used the wrong torque class. Don’t be that guy.

Maintenance: Wiring Inspection and Pneumatic System

Section 1 starts with visual inspection of wiring. That’s not a suggestion — it’s step one. This transmission has a pneumatic system that needs regular maintenance (section 1.2). The manual lists approved oil grades, oil volume, breather checks, and oil change intervals. It covers both the ZF-AS Tronic without Intarder and with Intarder separately. Oil filter change procedure is in section 1.13. If you’ve got an Intarder, the oil filling procedure (1.14) includes engine coolant specifications (1.15). Don’t skip the type plate identification (1.3) — parts can vary by vehicle manufacturer.

Diagnosis with TestmanPro

You’ll find the factory diagnostic procedures in section 2. For vehicles equipped with the ZF display and range selector, there’s a specific diagnostic routine (2.1). For TestmanPro users, section 2.2 covers the diagnosis tool connection. If you’ve got the ZF-Intarder, there’s a separate diagnosis tool section earlier in the manual (page 20). Without these steps, you’re guessing at fault codes. The manual also details the test device diagnosis tool (page 15).

Component Replacement: Transmission Actuator and Clutch Actuator

Section 3 covers component removal and replacement. The transmission actuator removal (3.1.1) requires specific steps — don’t just unbolt it. Fitting (3.1.2) includes programming (3.1.5) that must be done after installation. The clutch actuator removal (3.2.1) has a push rod setting (3.2.2) and an IVECO-specific push rod setting (3.2.3). If you skip that step, you’ll burn up the clutch release mechanism. The release fork removal and fitting are detailed in 3.4. For the output flange (3.5), there’s removal and fitting, plus output cover removal. Speed sensor (impulse sensor) replacement (3.6) includes connector replacement — crucial if you’ve got a damaged wiring harness. The neutral switch replacement (3.7) is straightforward but requires proper torque. Intarder component replacement (3.8) covers speed sensor, tacho sensor, solenoid valve, temperature sensor, even the 3/2-way valve and Intarder wiring harness removal. There’s an additional cooling connection section (3.9) and the display disassembly (3.10) with connection diagram.

Wiring and Connector Replacement

Throughout this manual, you’ll find connector replacement procedures — for speed sensors, neutral switch, display connectors. The wiring diagrams and connector designations are in the attached documents. If you’re chasing an intermittent electrical fault on an AS Tronic, you need the factory pinouts. Aftermarket wiring diagrams are garbage. I’ve seen too many techs short out a control unit because they assumed wire colors. This manual gives you the real deal.

Source Validity: OEM ZF Documentation

This is not a third-party reprint. It’s the original ZF repair manual, copyright 2003-05, part number 1327 751 101a. The OCR excerpt shows the copyright by ZF Friedrichshafen AG and a caution about ZF order numbers varying by vehicle manufacturer. That’s a sign it’s the real deal — factory manuals always include those caveats. Aftermarket manuals pretend everything is universal. They’re wrong.

Audience Fit: Who Should Use This Manual

If you’re a DIY mechanic working on a heavy truck with a ZF AS Tronic, this manual is for you. But don’t think you can wing it without proper tooling. You’ll need a scan tool like TestmanPro, torque wrenches with proper range, and a clean workspace. Beginners should start by reading the important information section (page 8) and instructions for carrying out repairs (page 9). Do not attempt component replacement without reading those. The manual assumes you have basic mechanical competence but provides procedures for everything from oil changes to actuator swaps.

FAQ

What oil grade does the ZF AS Tronic require?
Refer to section 1.4 for approved oil grades. The manual lists specific TE-ML 02 lubricants.
Can I use this manual for a transmission with ZF-Intarder?
Yes. The manual covers both versions. Sections 1.10-1.14 and 3.8 specifically address Intarder maintenance and component replacement. Oil change procedures differ between with and without Intarder. The wiring for the Intarder harness is covered in section 3.8.6.
How do I program the transmission actuator after replacement?
Section 3.1.5 covers programming. You’ll need the ZF diagnostic tool (TestmanPro or equivalent). The manual provides the exact sequence: after fitting the actuator, connect the diagnostic tool, select the appropriate software, and follow the on-screen prompts to calibrate the shift forks and learn the clutch point. Failure to program will result in no shifts or fault codes. Do not skip this step. Additionally, the manual includes programming procedures and notes that certain vehicle manufacturers may require specific parameters — refer to the vehicle-specific instructions if provided. This is not optional; a misprogrammed actuator can cause transmission damage.
Are wiring diagrams included?
Yes. The manual includes connection diagrams for the display (3.10.3) and connector designations for all replaced components. Wiring harness removal for Intarder is in 3.8.6. Visual inspection of wiring is section 1.1.
