ZF 5HP19, 5HP19FL 2000 Service Manual

ZF 5HP19FL 2000 service manual cover showing transmission cutaway and ATSG branding

I see a lot of guys grab aftermarket PDFs from random forums when they crack open a ZF 5HP19 or 5HP19FL. Then they’re chasing leaks because the line pressure spec was off by 15 psi, or they fry a solenoid because the resistance test was written for a different generation. This is the ZF 5HP19, 5HP19FL 2000 Service Manual — the same 20-page document ATSG distributed to dealerships. It is not a reprint. It is the original factory file from 2000, scanned from the binder that sat on the bench at BMW and Audi service bays.

Page 2 alone saves you an hour of trial and error. It lists every figure reference for the clutch and band application chart, solenoid identification, MV and EDS operation tests, wiring harness pinouts, and internal resistance checks. You want to know which solenoid controls line pressure? Figure 9 tells you EDS 1. Need the pin numbers for the transmission case connector? Figure 10 has the resistance chart. No guesswork. You get the same data the dealer tech used to diag a no-shift condition on a 3 Series E46 or an A4 Quattro.

Clutch and Band Application Chart – Page 3

Page 3 is where the real work starts. The chart shows which clutches (A through G) and which sprag/band elements are applied in each gear. Park, Reverse, Neutral, D-1st through D-5th, plus the manual hold positions for 4, 3, and 2. Notice that 5th gear is inhibited in the “4” position, and 4th and 5th are locked out in “3”. If you’re chasing a slipping 3-4 shift, you check the “D” and “G” clutches. The chart also lists the gear ratios: 4.08, 3.66, 1.99, 1.40, 1.00, 0.74. That 0.74 overdrive ratio is the 5th gear lockup target. You’ll need that number when you’re verifying turbine speed sensor output on the channel plate (Figure 15).

Valve Body Disassembly: Upper, Lower, and Channel Plate

The manual breaks the valve body into four sub-assemblies: Upper Front, Upper Rear, Lower Front, Lower Rear. Each section gets its own exploded view (Figures 11 through 14) with valve identification. You don’t have to guess which retainer goes where — Figures 16-18 show the exact retainer locations in each half. The channel plate (Figure 15) houses the turbine speed sensor and all the orifices, checkballs, screens, and check valves with springs (Figure 19). If you’re rebuilding a 5HP19FL that came out of a 2000 5 Series E39, you can lay those parts out in order and know that every checkball and spring is in its correct bore.

Solenoid Testing: MV and EDS Procedures

MV-4 is the converter clutch solenoid. EDS 1 controls line pressure. Figures 5, 6, and 7 walk you through operation tests for both types. You’ll need a DVOM and a 12V power supply — the manual tells you which pins to apply voltage to and what resistance you should read. The internal components resistance chart (Figure 10) gives you the exact ohms for each solenoid, measured at the case connector and at the ECU pins. If the resistance on the converter clutch solenoid reads 4.5 ohms instead of 3.8, you know the winding is shorted before you even pull the pan.

Wiring Harness and Connector Pin Identification

Figure 8 is a double check against third-party wiring diagrams that mix up pin assignments. The manual shows the internal wiring schematic, the transmission case connector pin functions, and the ECU connector pin IDs. Cross-reference those with the shift solenoid application chart (Figure 9) and you can trace a no-power condition to a broken wire at the case connector without cutting harness tape.

Why OEM ATSG Documentation Matters

I have seen aftermarket “service manuals” that list the 5HP19 band apply sequence backwards. The ATSG document was written by the same engineers who designed the transmission. Copyright 2000, AUTOMATIC TRANSMISSION SERVICE GROUP. They had access to ZF’s internal test data. That means the torque specifications for the valve body bolts and the line pressure test port location are verified. You don’t have to call a buddy at the dealership. You have the factory spec right here.

Audience: Home Garage or Production Shop?

If you are a DIY mechanic pulling a 5HP19 out of a 1998 Audi A8, this manual is your ticket to a successful bench rebuild. You need the exploded views to get the valve body back together without mixing up the upper and lower halves. If you run a shop in San Antonio like mine, you hand this to a junior tech and tell them to page through it before they crack a bolt. The 20-page length is tight — no filler, no fluff. Every page has a figure or a chart that you will use. The manual pairs well with the ZF 5HP19 Service Manual for additional transmission models, or the ZF 5HP19 Repair Manual if you need overhaul procedures. For lubricant specifications on newer chassis, check the ZF MCI Coaches 2008 Service Manual – Approved Lubricant Specs. For a broader look at transmission technology, see the Automotive Industry Overview and the Manual Transmission article.

Does the manual cover the 5HP19FL torque converter removal procedure?
Only the converter clutch solenoid test is included. No torque converter removal steps.
What about the failsafe operation mode? The manual mentions a failsafe feature on page 2. It says “Refer to Figure 3 and 4 for Manual Shift Lever Operation, and Failsafe Operation.” That figure shows how the transmission locks into 2nd or 3rd gear when an electrical fault is detected. The solenoid application chart (Figure 9) also notes which solenoids are de-energized in failsafe. If you are diagnosing a car that suddenly lost 4th and 5th gear, check EDS 1 and the turbine speed sensor circuit. The manual gives you the pin numbers to test without removing the valve body.

Stop burning billable hours on parts cannon diagnostics. This is the 20-page factory document that tells you exactly what to check and in what order. Access the Factory Manual from AutoRepairManuals and keep it on your bench next to your torque wrench.
