Description

You got a HD465-7R or HD605-7R dump truck in the bay. Someone already tried swapping the transmission without the factory specs. Threads are stripped, torque converter alignment is off, and the customer is pushing for delivery. Without the Komatsu HD465-7R, HD605-7R Workshop Manual you are working blind. I have been turning wrenches for 28 years and I can tell you: aftermarket PDFs will cost you billable hours and rebuild money. This is the real thing – 373 pages of Komatsu factory data starting at serial number 15001 for the HD465-7R and 16001 for the HD605-7R.

Engine and Cooling System – What You Get

Radiator, torque converter oil cooler, after cooler, work equipment oil cooler, fuel cooler – they are all in here. Fuel system, brake oil cooler, output shaft. The manual gives you disassembly procedures and maintenance standards for each component. If you have a coolant leak or an overheating problem, start here. Page 90 gives you the hydraulic circuit diagrams for the power train, steering, and brake systems. You will find the fluid capacities and lubricant specs in the Specification section. Do not substitute oils; the wrong viscosity can cause wear in the torque converter. The standard tightening torque table on page 26 is your friend for general fasteners, but each component also has specific values. For example, the final drive bolts require a different torque than the axle housing. Never mix them up. I have had to fix too many jobs where someone used a generic chart and stripped threads. This manual has the real numbers.

Power Train System, Part 1: Torque Converter and Transmission

This section covers the power train skeleton, drive shaft, torque converter, transmission, transmission control valve, and the ECMV. You get the hydraulic piping diagrams for the brake cooling oil control valve (BCV). If you are rebuilding the transmission, you need the factory clearances and torque values for the valve body. The manual includes the standard tightening torque table in the foreword – page 26 if I remember correctly from the index. Do not guess on those bolts. A torque converter that is out of spec will fail inside 50 hours. For a general understanding of automatic transmissions, check Manual Transmission on Wikipedia. The manual also covers the automatic shift control system in Electrical System Part 2.

Hydraulic System – Steering and Hoist Circuits

Steering and hoist hydraulic piping, dump body control, hydraulic tank, steering valve, crossover relief valve, steering cylinder, steering control valve, hoist valve, EPC valve, hoist cylinder, hydraulic pump. That is a lot of valves. Each one has a function description and a maintenance standard. If you are replacing a steering cylinder or adjusting the hoist relief pressure, you need the OEM specs. Aftermarket manuals often skip the crossover relief valve settings. Do not be that guy. The brake hydraulic circuit diagram is also critical – see page 90 for the full drawing. For related equipment, the Komatsu WA65-5 WA70-5 WA80-5 2005 Workshop Manual covers similar steering system concepts on wheel loaders.

Electrical System Part 2 – Automatic Shift and Retarder Control

The automatic shift control system, transmission controller, automatic emergency steering system, automatic suspension system, and retarder control system are all in Part 2. Wiring diagrams are in the back of the manual. If the machine is not shifting correctly or the retarder is not engaging, you need the diagnostic procedures from this section. The electrical circuit diagrams for inside and outside the cab are in the 90 section. Use them to trace faults without blowing fuses. The torque converter control is also integrated with the ECMV. For a deeper dive on transmission theory, see Manual Transmission on YouTube.

Torque Specs and Standard Fastener Table

Every bolt has a specified torque. The manual includes a standard tightening torque table for general fasteners, plus specific torques for every joint in the machine. This is not a generic guide. It is Komatsu’s own table. I have seen too many people overtorque axle bolts and crack the housing. Use the factory values. Your torque wrench is only as good as the data you give it.

Who Needs This 373-Page Workshop Manual?

If you own a HD465-7R or HD605-7R, or you work on them in a shop, you need this. Beginners? Stay away from the transmission rebuild without experience, but the manual will walk you through the checks. Experienced techs will appreciate the hydraulic circuit diagrams and the electrical schematics. The manual is serial-number specific – it covers 15001 and up for HD465-7R, 16001 and up for HD605-7R. Make sure your machine is in that range. For articulated dump trucks, see the Komatsu WH609-1E0 WH613-1E0 WH713-1E0 WH714H-1E0 WH716-1E0 Workshop Manual. If you need the workshop manual for the PW95R-2, check the Komatsu PW95R-2 Workshop Manual – 520 Pages of Factory Specs.

FAQ

Does this manual cover the fuel system?
Yes, the fuel system is covered in the Engine and Cooling System section.
Can I use this manual for machines with serial numbers below 15001?
No. This manual specifically covers HD465-7R serial number 15001 and up and HD605-7R serial number 16001 and up. If your machine is older, you need the corresponding manual for that serial number range. Using the wrong manual can lead to incorrect part numbers and assembly procedures. Check the serial number plate before you buy.
