I’ve been turning wrenches for 28 years. When a Komatsu GD510 or GD520 series grader rolls into the bay, I don’t reach for a tablet with some aftermarket PDF. I reach for the factory manual – the one with 650 pages of Komatsu’s own specs, written by the engineers who designed the machine. The 1993 Workshop Manual for the GD521A-1, GD522A-1, and GD523A-1 models is what you need if you want to get the valve clearance right on the first try and bleed the fuel system without chasing air bubbles for an hour.

Engine Testing and Adjusting: Valve Clearance and Compression Pressure

Section 12 of this manual starts with a Table of Judgement Standard Value. That table tells you exactly what the compression pressure should be and what valve clearance to set on the engine. It lists the required tools – not a generic “socket set” but the specific Komatsu tool numbers. Then it walks you through adjusting valve clearance, measuring compression pressure, testing and adjusting fuel injection timing, and bleeding air from the fuel system. If you skip the bleeding procedure outlined on page 12-1, you’ll be cranking a dead engine for twenty minutes. Don’t. Komatsu’s method works every time because they designed the fuel system.

Powertrain: Hydroshift Transmission and Final Drive Disassembly

The powertrain section (20) is where most shop time gets eaten. The manual dedicates a full subsection (21) to Structure and Function of the Hydroshift transmission – piping diagrams, control valve schematics, and hydraulic circuit diagrams. When you get to Disassembly and Assembly (section 23), there’s a separate procedure for the main clutch booster assembly, the transmission case, and the planetary gear. Page 23-1 shows the engine (incl. transmission) removal sequence. Follow it exactly, or you’ll bend a shift fork. The required tool list for testing (section 22) includes an inching pedal travel gauge – you need that to set the main clutch correctly.

Steering System: Front Axle and Toe-In Checks

Section 42 has the testing procedures for the steering system. You’ll find a chart for checking tire runout, tire inflation pressure, and toe-in. The front axle assembly removal and installation steps (section 43) include detailed exploded views. If you’re setting toe-in on a GD522A-1, you need the factory spec – the manual gives it in inches (not millimeters) because that’s what the shop floor reads. The double relief valve disassembly procedure keeps the system from blowing seals when you reassemble it wrong.

Brake System: Air Circuit and Wheel Brake Safety

Air brakes on a grader are not something to guess at. Section 51 covers the brake piping, air compressor, governor, air drier, and parking brake. The circuit diagrams show the exact routing of air lines. If you reverse the check valve, the system won’t release. The Testing and Adjusting section (52) includes the brake valve adjustment procedure – one wrong turn and the service brakes drag. I’ve seen a tech burn up a set of linings because he used an aftermarket manual that left out the air governor adjustment step. This manual includes it.

If you try to rebuild the Hydroshift transmission using a third-party book, you’ll likely get the clutch pack clearance wrong. Don’t risk it – use the OEM spec.
