Komatsu 125-3 2004 Workshop Manual

Some of you walking into my shop with a Komatsu 125-3 that’s blowing smoke or losing compression come in with a fistful of internet printouts. They don’t work. The aftermarket stuff skips the steps that matter. This 2004 Workshop Manual is what I pull off the shelf when a 125-3 comes in that needs a rebuild or a deep diagnostic. It’s 349 pages of Komatsu’s own engineering data, not some re-written summary.

What’s Inside the 125-3 Engine Manual

Section 01 covers general specs – engine performance curves, weight table, assembly drawing. That gets you oriented. Section 11 is the meat: Structure and Function, Maintenance Standard. You get the entire engine body breakdown: cylinder head, cylinder block, liner, main circulation system, crankshaft, piston, connecting rod, flywheel, vibration damper, timing gear, valve mechanism, camshaft, rocker arm shaft, crosshead. Every subsystem – intake/exhaust, lubrication, fuel (CRI system), cooling, electrical – has its own subsection with exploded views and part callouts.

Cylinder Head and Crankshaft: Factory Specs vs Guesswork

Page 11-1 starts the engine body section. That’s where you find the bearing clearances, liner protrusion, and crankshaft end play – numbers you’ll screw up if you rely on memory. The cylinder head section gives you valve guide installed height and seat angle. If you don’t have the factory spec for head bolt torque sequence, you’re asking for a gasket leak. This manual has it, in Imperial units (lb-ft, not N·m unless you flip the chart).

Who Needs a 2004 Workshop Manual?

If you’re a home mechanic with a 125-3 in a generator set or a piece of equipment, and you’ve already blown one head gasket because you guessed the torque, this is your insurance. Professional techs will use it to cross-check aftermarket part numbers and get the exact run-in procedure for a fresh engine. The manual lists the standard value table for electrical parts, testing and adjusting tools – no guessing what socket you need for the crankshaft pulley nut.

OEM Authenticity: Why Aftermarket Manuals Don’t Cut It

I’ve seen reprints that change the bolt torque because the editor thought it was a typo. That’s how you warp a block. This is a direct scan of the official Komatsu publication, SEBM024208, printed in Japan 2004. The table of contents includes the list of revised pages – Komatsu actually tracked every revision. You won’t get that from a third-party copy. For a Manual Transmission cross-reference, you might look at Manual Transmission basics, but for the 125-3 engine, stick with factory data.

Testing and Adjusting: The Section That Saves Your Engine

Section 12 runs from testing and adjusting data through troubleshooting. Twenty troubleshooting charts for the engine system (S-mode) and electrical system (E-mode) with error codes. Need to measure injection timing? Page 12-5-3. Valve clearance adjustment? It’s in there. The step-by-step procedures include required tool lists – you don’t want to start adjusting the fuel injection timing without the Komatsu special tool. That section also covers how to release remaining pressure in the CRI fuel system – skip that and you’re wearing diesel fuel.

For a general refresher on manual transmissions, see Manual Transmission – but the engine side is all here.

Does this manual include torque specs for the cylinder head bolts?
Yes, it does. The specification section in 11-1 gives the tightening torque and sequence. Always use the factory values in the manual, not a generic chart.
What year is this manual valid for?
2004.
Can I use this manual for the 125-3 in a forklift or a generator?
The 125-3 diesel engine is the same base engine regardless of application. The manual covers engine-side diagnostics and repair – intake, exhaust, fuel, cooling, electrical. What you won’t find here is the vehicle-specific hydraulic or drivetrain info, which is covered in separate equipment manuals. For the engine itself, all the data applies.
Is this a PDF format or a printed book?
Digital PDF format. You get the full 349 pages as a searchable file. Print what you need for the workbench, but keep the original on your tablet or computer. The file is a direct scan of the OEM manual, not a re-typed version.

So if you’re pulling a 125-3 apart, stop circling the parts counter. Access the Factory Manual and get the specs that keep the job straight.
