Description

Arctic Cat 250, 400, 500, 300, 650 Service Manual – Periodic Maintenance & Tune-Up

So you picked up a used Arctic Cat or are staring at a job that won’t run right. I’ve seen more garbage aftermarket reprints than I care to count – wrong torque values, missing steps, and safety warnings that might as well be written in invisible ink. This manual is the real thing: factory OEM documentation straight from Arctic Cat. Arctic Cat 250, 400, 500, 300, 650 Service Manual covers only periodic maintenance and tune-up, but it covers it the right way. 42 pages of procedures you can trust because they came off the same line as the machine.

Arctic Cat 250 to 650 Service Manual – 42-page OEM periodic maintenance and tune-up document

Valve/Tappet Clearance: Feeler Gauge vs. Adjuster Procedure

Every tech knows that valve lash on these engines is where things go sideways fast. The manual gives you both methods – feeler gauge procedure on page 13 and valve adjuster procedure on page 14 – and breaks them out by model. For the 650 V-Twin, there’s a separate feeler gauge procedure (page 15) and adjuster procedure (page 16). Why separate? Because the V-Twin has two cylinders and the access is different. Do not mix them up. I’ve seen a guy try the single-cylinder steps on a V-Twin and snap an adjuster lock nut. That’s a day lost and a new head gasket.

Engine/Transmission Oil & Filter – Model-Specific Steps

Oil changes on the 250 and 300 share a section (page 20), while the 400, 500, and 650 H1/V-Twin get their own on page 22. That matters because the 400 FIS uses a different filter and strainer than the 250. You don’t want to cross-thread a filter housing because you used the wrong torque. The manual calls out the exact cap screw torque for the filter cover. Grab your inch-pound wrench and follow it.

Clutch Adjustment for 250/300 and 400/500 Manual Transmissions

Two different clutch setups here. The 250 and 300 use a cable-actuated clutch with adjustment on the case (page 25). The 400 and 500 manual transmission models have a hydraulic slave cylinder – adjustment is at the lever and the master cylinder (page 26). I’ve seen guys pull the engine trying to adjust a hydraulic clutch like a cable clutch. Stop. Read the manual.

Hydraulic Brake Systems and Auxiliary Brake (250/300/400 ACT)

Hydraulic brake system section (page 34) covers bleeding, pad inspection, and master cylinder service. The auxiliary brake for the 250, 300, and 400 ACT is on page 36. That auxiliary brake is a mechanical drum – completely different from the hydraulic discs. The manual shows you how to adjust the cable and set the shoe clearance. Miss that step and the parking brake drags, kills your top speed.

Why This OEM Manual Beats Aftermarket Reprints

Every aftermarket book I’ve seen for these Arctic Cats pulls data from a third copy of a copy. Torque specs drift, diagrams get pixelated, and sometimes a whole page is missing. This scan comes from an original factory binder. The page numbers match the genuine Arctic Cat service manual. You get the exact same periodic maintenance chart (page 2-2), the same lubrication points diagram (page 2-3), and the same feeler gauge specs that the dealer technician uses. If you want to do the job once, use the factory data.

7 Systems Covered in This 42-Page Manual

  • Periodic maintenance chart with intervals in hours and calendar
  • Battery and fuse inspection (pages 2-3, 2-4)
  • Air cleaner service for all models – foam and paper elements
  • Valve clearance adjustment (feeler gauge and adjuster method)
  • Engine compression test with cold-engine specs
  • Throttle and choke cable adjustment (including 650 V-Twin)
  • Brake systems – hydraulic and auxiliary drum

Each section includes required tool lists and safety warnings. The manual doesn’t assume you know which model has a Manual Transmission versus a CVT. It spells it out. And if you’re working on a 500 with a Catalytic Converters in the exhaust, the tune-up steps still apply – just watch for extra heat shielding.

FAQ – What You Need to Know Before You Buy

Does this manual cover the 650 V-Twin?
Yes. The 650 V-Twin has its own valve clearance procedures and coolant section (page 38). The V-Twin also gets a separate V-belt replacement procedure (page 40). All covered.
What torque specs are included?
Cap screw torques for engine mounts, brake calipers, suspension nuts, and oil filter covers. Exact values are in tables within each section. Example: engine mount nuts are torqued to 28 ft-lb on the 400.
Can I use this for the 400 ACT?
Yes. The 400 ACT shares the air cleaner/filter section (page 2-9) and the auxiliary brake procedure (page 36). The manual also covers the 400 ACT’s manual transmission clutch adjustment on page 26.
How many pages is it?
42 pages.

Related manuals you might need: Arctic Cat 2008 ATV Service Manual covers the full vehicle (engine, chassis, electrical). Arctic Cat 250 2006 Service Manual is a dedicated manual for that single model year. Arctic Cat 250 2008 Service Manual works if you have a later 250. But for periodic maintenance and tune-up on these five models, this 42-page OEM section is all you need.

Stop guessing and start wrenching with the right data. Access the Factory Manual and keep it on your tablet or print it for the shop – either way, you’ll have the same specs the dealer uses.
