Volkswagen Ônibus 2011 Repair Manual – Factory Clutch Procedures

If you’re cracking open a clutch job on a 2011 Volkswagen Ônibus and you don’t have the factory Repair Manual in your hand, you’re guessing. That’s not how I work. This 2011 edition from MAN Latin America covers the Sachs 395 clutch assembly end to end – 80 pages of step-by-step that actually match the parts on the bench. I’ve torqued enough flywheel bolts to know that aftermarket “equivalents” get the numbers wrong. This manual doesn’t.

Volkswagen Ônibus 2011 OEM Repair Manual Sachs 395 Clutch cover page

Clutch Assembly – Removal and Installation on Page 17

Page 17 starts the clutch plate and pressure plate work. You get the exact order – remove the transmission first (the manual assumes you know that, but it’s clear on the bolt pattern). The “Conjunto platô e disco da embreagem – Remover e Instalar” procedure lists the tools you need: a clutch alignment tool, torx bits for the pressure plate bolts, and a dial indicator for runout. Skip using a generic alignment tool and you’ll fight the input shaft for an hour. I’ve seen it. The manual also tells you to mark the pressure plate to flywheel position before disassembly – that’s in the notes on page 7, but you’ll see it referenced here.

Flywheel Inspection: Page 27 and 35

The flywheel section covers removal, installation, and inspection of the ring gear and pilot bearing. Page 27 is your guide for pulling the flywheel – 12-point bolts, 180 Nm with a torque angle of 90 degrees (that’s from the technical data section on page 67, but you’ll need it here). Page 35 gives the inspection limits: maximum runout 0.1 mm, minimum friction surface thickness 18 mm. If your flywheel is warped beyond that, you’re ordering a new one. The manual doesn’t waste words – it tells you to check the ring gear for chipped teeth and the pilot bearing for play. That’s it.

Actuator Cylinder – Removing and Bleeding (Page 57)

The clutch actuation chapter includes the slave cylinder (cilindro atuador). Page 57 walks you through removal and installation – two bolts, hydraulic line, bleed screw. Important detail: the manual says to bleed the system with a pressure bleeder at 1.5 bar, not by pumping the pedal. I’ve had come-backs from guys who used the “open and pump” method because the aftermarket PDF they had skipped that note. This manual includes the full verification procedure on page 64, including fluid specifications (DOT 4, not DOT 3).

Safety Notes – Page 7: Read Before You Start

Page 7 covers the “Notas de segurança”. It’s not a liability waiver – it warns about clutch dust (asbestos-free by now, but still wear a respirator), spring-loaded pressure plates, and the risk of the transmission crushing you if you don’t support it properly. The manual uses the standard “CUIDADO” and “ATENÇÃO” tags. Pay attention to the spring force warning: never unbolt a pressure plate without compressing it first. I know a tech who lost two fingers that way.

Technical Data Section – Page 67: Torques and Specs

The last chapter, page 67, pulls together all the tightness values in one table. You get flywheel bolt torque, pressure plate bolt torque, slave cylinder line torque, and the release bearing guide tube specs. All numbers are in Newton-meters (metric, because VW). For my American readers: 180 Nm ≈ 133 lb-ft. Don’t ask why the factory manual doesn’t convert – it’s OEM. You convert yourself. This is the page you keep open while you’re spinning the wrench.

Why OEM Documentation Beats Aftermarket Copies

I’ve used third-party manuals that skip the “Verificar” sections. This manual has separate verification pages for every component – clutch plate thickness, flywheel runout, release bearing clearance, fork wear. Aftermarket sources often list generic torque numbers that cause leaks or stripped threads. For a bus that carries passengers, you don’t guess on the clutch slave cylinder line torque – that’s a hydraulic failure waiting to happen. This manual comes from MAN Latin America, the OEM. No reprints, no “based on” language. If you’re working on a 2011 Ônibus with the Sachs 395, this is the only document you need on the bench.

FAQs

Does the manual include the torque spec for the flywheel bolts?
Yes, page 67.
I have a 2011 VW Ônibus and need to replace the clutch without removing the transmission. Does this manual cover that shortcut?
No – the factory procedure requires transmission removal (page 17 notes “remover a caixa de câmbio”). You cannot replace the clutch disc or pressure plate through the bellhousing. I know some guys try, but you’ll never get the disc aligned or the pressure plate bolts torqued properly. The manual shows the transmission support fixture and the spline alignment tool. Follow it. Removing the transmission on a Ônibus takes a transmission jack and a helper, but it’s the only safe way.

Access the Factory Manual from AutoRepairManuals and put it on your tablet right next to the clutch alignment tool. You’ll save yourself a second trip to the parts counter and a phone call to your buddy who “thinks” he remembers the torque.
