Description

Renault Trucks K9K 2004 Workshop Manual

I’m Mike Callahan, ASE Master Tech running a 6-bay shop in San Antonio. I’ve seen more blown head gaskets from cheap aftermarket manuals than I care to count. If you’re working on a Renault Trucks K9K 2004 Workshop Manual engine – the 1.5L dCi diesel – you need the factory data. Not a reprint, not a third-party guess. This is the original Renault technical note 6006A, 387 pages, March 2004. I’ve used it, and it’s the only manual I trust for the K9K.

Engine: Specifications – Get the Numbers Right

The first thing you hit in the manual is the engine identification and spec tables. Bore is 76 mm, stroke 80.5 mm, compression ratio varies between 17.6:1 and 18.25:1 depending on the suffix. The manual lists every vehicle fitment – Clio II, Kangoo – with the exact engine type and suffix. If you don’t know your engine suffix (stamped on the cylinder block), you can’t order the right parts. That’s where the DIY guy gets burned. Page 10A-1 shows the markings. I’ve seen guys install the wrong piston because they assumed all K9K are the same. They’re not.

Torque specs are scattered through the TOC under upper engine, lower engine, diesel injection, and accessories belt. Page 10A-15 lists the upper engine tightening torque – critical for the cylinder head. I’ve had to re-torque heads on other engines because someone used a generic spec. This manual gives you the exact values in Nm and the proper sequence. Don’t skip it.

Precautions for Repair – Why You Read This First

Section 10A-4 covers precautions for repair. Renault says it: “The repair methods given by the manufacturer in this document are based on the technical specifications current when it was prepared.” That means every step has a reason. The precaution section tells you which parts are one-time-use (like the cylinder head bolts – they’re stretch bolts, you don’t reuse them). It also lists the consumables and sealants required. If you skip this, you’ll be pulling the head again in 500 miles.

I’ve seen a lot of YouTube videos where guys skip the cleaning step. The manual has a dedicated section: “Upper engine: Cleaning” on page 10A-129 and “Lower engine: Cleaning” on page 10A-209. That’s not a suggestion. It’s a procedure. You clean the block deck and head surface with the specified scraper and check for flatness. The manual gives you the max allowable distortion. Without that, you’re guessing.

Timing Belt: Removal and Refitting – The Critical Job

Pages 10A-336 and 10A-351 cover timing belt removal and refitting. This is where the K9K can bite you. The manual gives the exact procedure for locking the engine at TDC, the special tooling required (see section 10A-47), and the tensioning method. I’ve done several K9K timing belts using this manual. The belt tension is set by the automatic tensioner, but you have to rotate the crank a specific number of turns and check the tensioner arm position. The manual tells you the angle. If you get it wrong, the belt jumps and you’re buying valves.

The manual also covers the accessories belt and the diesel injection tightening torque. Injection pump timing is critical on these common-rail engines. The torque values for the injector clamps and high-pressure fuel lines are on page 10A-23. I’ve seen leaks from under-torqued lines – that’s a fire hazard. Don’t guess.

Special Tooling and Equipment – What You Need

Section 10A-47 lists the special tooling. You’ll need a locking pin for the crankshaft, a camshaft holding tool, and a tensioner tool. The manual gives you the part numbers. You can buy them or fabricate them if you’re careful. But the manual also shows the exact dimensions for the tools. I’ve made my own cam locking tool from a piece of flat bar using the spec in the manual. It worked. But if you’re a home garage guy, you can rent the kit from local parts stores. The equipment list on page 10A-65 includes the required lift and engine stand. Don’t try to do a cylinder head job on a workbench – the manual tells you why.

7 Systems Covered – From Cylinder Head to Piston Cooling Jets

The manual is organized into one main section: 10A – Engine and Lower Engine Assembly. It covers upper engine (cylinder head, valves, camshaft), lower engine (crank, pistons, bearings), running gear, piston base cooling jets, timing, and accessories belt. Each sub-section has its own tightening torque table and specifications. You want the piston ring gap? It’s in the lower engine specs. Want the oil clearance for the main bearings? Same place. The manual is dense – 387 pages – but it’s all related to the K9K engine. If you’re doing a full rebuild, you’ll use every page.

For the DIYer, I recommend starting with the “Standard replacement” section (page 10A-46). It tells you which parts must be replaced on every overhaul: head bolts, timing belt, water pump, oil seals, etc. That’s where most beginners waste money – they reuse the old bolts. Don’t be that guy.

Does This Manual Cover the Fuel System?

Yes, but only the diesel injection tightening torque. The manual does not cover the injection pump calibration or ECU diagnostics. That’s a separate document. If you need fuel system specs, the torque values for the injectors and high-pressure lines are here. The manual focuses on the engine mechanicals and timing.

What Torque Values Are Listed?

Upper engine: tightening torque (page 10A-15), lower engine (page 10A-20), diesel injection (page 10A-23), accessories belt (page 10A-26). Each table gives the component, the torque in Nm, and any angle tightening. For example, the cylinder head bolts: [DATA NEEDED – torque values not in OCR]. But the manual is complete. If you’re doing a head gasket, you need the exact sequence and angle from the manual.

Does this manual include the timing belt procedure?
Yes. Pages 10A-336 (removal) and 10A-351 (refitting) cover the timing belt for the K9K engine. Includes the special tooling requirements and tensioning method.
Is this a factory Renault manual or a reprint?
This is the original OEM manual published by Renault in March 2004 (Edition 2, technical note 6006A). It’s a scanned PDF of the official workshop manual, not a third-party compilation. The copyright is Renault s.a.s. 2006.
Can I use this manual for the K9K engine in a Renault Clio II?
Yes. The manual covers the K9K engine in Clio II, Kangoo, and other Renault models. The spec tables list the vehicle after-sales type and engine suffix for each application. You need to identify your engine suffix to use the correct data.
What about the cylinder head torque sequence?
The manual provides the tightening torque for the upper engine on page 10A-15. The exact sequence is in the cylinder head refitting procedure (page 10A-144). Follow the step-by-step: apply oil to the threads, tighten in stages, then angle-tighten. Failure to do so will cause head gasket failure.

If you’re serious about the K9K, use the factory spec. I’ve seen too many diy jobs come through my shop with stripped threads or blown gaskets because someone used a Chilton manual. Access the Factory Manual and keep it on your tablet while you work. It’s the difference between a one-time repair and a comeback.
