Brake System: Disassembly and Reassembly
Section 4 covers the brakes. Brake pedal removal, support bracket service, pad replacement. Komatsu includes specifications for clearances and wear limits. If you skip the service step and just slap new pads on, you will burn them up in fifty hours. The manual gives you the measurement points and acceptable wear. Follow the installation sequence exactly—the bracket and pedal alignments matter for even pad contact.
Check the Drive Train Pressures First
Section 7 – Drive Train is where most guys screw up. The torque converter section includes checking drive train pressures, converter stall speed, and transmission clutch test. You need a pressure gauge set and the special tools listed in Section 7B. There is a drive train schematic that shows flow paths. Do not disassemble the transmission until you have run the pressure checks. A stuck regulator valve can mimic a dead clutch pack. The manual walks through the diagnostics in Section 7C – Transmission, including the main regulator valve, range selector valve, and rate of rise valve. Each valve has a theory of operation section—read it before you start pulling pistons. Piston return spring criterion is given for directional, range, and reverse idler shafts. New springs have a specific free length; the manual tells you the minimum acceptable measurement. Skip that and you will get clutch drag.
For final drives, Section 7F covers removal, disassembly, and reassembly for TD-7H/TD-8H and TD-9H separately. The procedures are different. Do not mix them.
Steering drive (Section 7E) includes brake/steering shoe service and bearing carrier service. After reassembly, you have a brake adjustment procedure. Every step matters.
Does the OEM Manual Cover Your Serial Number?
Page 1 lists the starting serial numbers. If your machine is earlier than those, you may have a pre-production or different model variant. Page 3 shows parts book form numbers if you need to cross-reference. For machines within the range, this manual is complete. The 2001 edition includes updates from the 1998 revision. Komatsu added service tool information and some torque updates.
Why OEM Documentation Beats Aftermarket Manuals
Every aftermarket manual I have seen for this chassis takes shortcuts. They skip the safety graphics, merge different model years, and often use generic bolt torque charts. Komatsu spent the money to write this for exactly these three models. The Loctite usage section (Section 1) gives surface preparation, application, setting time, removal, and low-temperature applications. Aftermarket manuals treat Loctite as one-size-fits-all.
