Description
Komatsu HD465-5, HD605-5 2005 Workshop Manual
You bought a used HD465-5 or HD605-5 dump truck. Now you’re staring at a loose brake chamber, a transmission that won’t shift right, and a pile of aftermarket PDFs that all swear by different torque values. I’ve seen it a hundred times. Guys slap things together with whatever number feels right, then wonder why the differential leaks or the parking brake drags. That costs real money. The only way to fix these Komatsu trucks right is with the factory book — the one that shipped with the machine. This is that book.

What the TOC Actually Covers
This workshop manual runs 1206 pages, and Komatsu didn’t waste a single one. The general section starts with a general assembly drawing, full specifications, weight table, and the list of lubricant and water — critical for getting your fluid fills right. Testing and adjusting (section 20) walks you through every check before you tear into anything. Disassembly and assembly procedures start on page 30-1, with step-by-step that leaves no bolt unturned. Maintenance standard on page 40-1 gives you the factory wear limits and torque values. You want to rebuild a transmission? That’s all there, with hydraulic circuit schematics and ECMV (electronic control modulation valve) breakdowns.
Transmission: Hydraulic Piping and Lockup Solenoid
The torque converter and transmission hydraulic piping diagrams are in section 10. If you’ve ever fought an automatic that won’t lock up, you know the pain. This manual shows the exact lockup solenoid valve location, the transmission valve body, and the lubrication relief valve. I’ve used these diagrams on a 2005 HD605-5 that was hunting between gears — found a clogged passage in the ECMV in twenty minutes. That’s the difference between factory schematics and a generic drawing. For the basics on how manual gearboxes work, see Manual Transmission. This manual’s transmission section is specific to the Komatsu powershift, complete with shift lever positions and automatic gear shifting line graphs.
Brake Systems: Front, Rear, Park, and Emergency
Brake work on these trucks is not something you guess at. The manual devotes full subsections to front brake, rear brake, parking brake, brake valve, emergency brake control valve, and even the brake cooling oil control valve (BCV). Air piping diagrams and circuit schematics show every check valve, relay valve, and slack adjuster. Torque specs for brake chamber mounting bolts are listed in the maintenance standard — and they’re not the same front to rear. I’ve seen a parking brake control valve misadjusted because a guy used a universal spec. This book gives you the Komatsu number. Need a replacement part? Consult your local distributor as noted on page 1. But for the work itself, this is your guide.
Engine Control System and AISS: The Electronic Side
The SAA6D170E-2 engine isn’t covered in full here (that’s a separate engine shop manual), but the engine control system section covers the fuel injection pump electronic governor, the AISS (Automatic Idle Stop System), sensors, switches, and the full electrical circuit diagram. If your HD465-5 won’t start or throws a code, the self-diagnostic function for the machine monitor system is in section 10. The automatic shift control system section includes the transmission controller connector signals and a self-diagnostic function — you don’t need a dealer laptop to pull codes. For deeper transmission theory, Manual Transmission is a good primer, but this manual has everything specific to your truck.
Hydraulics and Steering: Hoist, Demand Valve, and Steering Cylinder
The hydraulic circuit diagram for the dump body control is included. You’ll find the cross-over relief valve, hoist valve, steering cylinder, and hoist cylinder disassembly steps. Brake cooling oil tank and hydraulic tank specs are given. The suspension system (automatic suspension mode selection) is covered with sensors and pressure sensor self-diagnostics. If your truck’s suspension isn’t leveling, the manual walks you through the automatic suspension controller and steering angle sensor checks. No aftermarket manual I’ve seen matches this level of detail.
Who Needs This Manual
If you own a 2005 HD465-5 or HD605-5, you need this. Home garage guys with a dump truck in the yard? Yes. Small fleet operators? Absolutely. Professional techs who have been handed a machine with no history? This is your starting point. The manual assumes you have basic tools — a torque wrench, a multimeter, and a decent set of metric sockets. It gives you the tolerances, the wiring colors, the hydraulic pressures, and the exact sequence for every major assembly.
Source Authenticity: OEM vs Aftermarket
I’ve got a stack of aftermarket manuals that claim to cover Komatsu equipment. They all have the same problem: they miss the revision pages. This manual from 2005 includes the list of revised pages (pages marked with ‘b’ for replace, ‘c’ for add). The OEM publisher’s copyright is right on page 1. If you use a third-party reprint, you could be working with obsolete torque specs or missing air circuit diagrams. This is the real thing — SEBM015209. I don’t trust anything else.

- Does this manual include engine overhaul procedures for the SAA6D170E-2?
- No. It covers the installation and control systems of the engine, but the full engine overhaul is in the separate 6D170-2 Series Engine Shop Manual. This manual references that.
- What year was this manual published?
- 2005. Printed in Japan. The revision list shows updates after initial publication.
- Are the electrical wiring diagrams in color?
- They are black-and-white schematics, but they clearly label every wire, connector, and component. The electrical circuit diagram section covers the full machine monitor system, payload meter, and automatic retard speed control.
- Can I use this manual for a HD605-5 with serial number 1012?
- This manual covers HD605-5 serial numbers 1013 and up. For earlier machines, you would need a previous revision. Check the serial number table on page 1.
You cannot afford to guess on a 50-ton dump truck. Every torque spec, every brake adjustment, every transmission clutch clearance is in this book. Access the Factory Manual and keep it on your tablet or print a section for the bay. Your wallet and your safety depend on getting it right.
