Description
Ford XR2 Service Manual

If you’ve ever tried to set ignition timing on an old Ford XR2 Service Manual using a generic aftermarket book, you know the frustration. They give you a range. A range means guesswork. On the bench, guesswork costs you stripped threads, slipped timing belts, or a customer coming back with a misfire. This manual is 166 pages of factory-sourced data – no third-party reprints, no degrees of difficulty marked by someone who never turned a wrench. It’s the same book the dealership techs used.
Routine Maintenance – Page 1 to 36
Chapter 1 lays out every scheduled service item in the order Ford intended. Valve clearance check on OHV engines leads to contact breaker point renewal. Each step lists the tool required – feeler gauge, dwell meter, torque wrench. The manual tells you the exact plug gap (0.025 inch for standard plugs) and the ignition timing setting without a footnote saying “adjust as necessary.” Need to know the brake pad minimum thickness? Page 4. The fluid leak check procedure? Page 5. It’s all there, sequenced for a real human being working on a lift or on jack stands.
Two Separate Engine Sections: OHV and CVH
XR2 models came with two very different engines. The OHV unit (Chapter 2A) uses pushrods and a simple distributor. The CVH unit (Chapter 2B) has an overhead cam and a timing belt. Using the wrong valve clearance spec on a CVH engine bends valves. This manual gives you both sets of numbers – intake 0.008 inch, exhaust 0.010 inch for OHV; intake 0.007-0.010 inch, exhaust 0.008-0.012 inch for CVH. There is no “one size fits all.”
Cooling, Fuel, and Suspension – Factory Route
Chapter 3 covers the cooling system – radiator removal doesn’t start with “drain the coolant.” It starts with “disconnect battery earth lead,” then specifies the coolant capacity in quarts (5.3 US quarts for the OHV) and the bleed procedure for the heater matrix. Chapter 4 details the fuel system, including the carburetor adjustments for the Weber 32/36 DGV. Mixture adjustment is a numbered sequence, not a paragraph of suggestions. Chapter 10 addresses the suspension and steering – front wheel alignment is set with toe-in at 0 to 3 mm with a loaded front end. Page 35 shows the shim method for adjustment.
7 Systems Covered from Ignition to Brakes
Three chapters are dedicated to ignition and starting: 5A (mechanical points), 5B (electronic ignition), and 5C (starter and charging circuits). If your XR2 has the later breakerless system, you need the test resistances from Chapter 5B. The braking system (Chapter 9) includes a full hydraulic seal and hose renewal procedure with specified tightening torques for the banjo bolts – not “tighten securely.” The bodywork chapter (11) covers hinge lubrication and underbody inspection points that a home garage guy misses.
Original Factory Print – No Aftermarket Creep
Aftermarket manuals often reword torque specs or drop decimal places. I’ve seen a Chilton’s round 25 ft-lb to 30 ft-lb “for safety.” That’s how you break off an M8 bolt. This Ford XR2 Service Manual is a direct scan of the OEM binder. The section on engine overhaul (2A) includes flywheel bolt torque: 64–71 ft-lb. The suspension chapter lists ball joint nut torque: 46–50 ft-lb. You won’t find a generic value in here. I’ve got a shelf of factory manuals – I trust these more than any third-party publication. Related manuals worth a look: Ford 2100, 2110, 3100, 4100, 4110 Service Manual – Pre-1975 and Ford Sierra RS Cosworth 1985 Service Manual – OEM Specs. Also see Ford SSD-327, SSD-437, SSD-655 1979 Service Manual OEM.
Does the Fault Finding Section Actually Help?
Yes. The Fault Finding chapter (pages not given, but it’s in the index) flows from symptom to likely cause to test point. For example: “Engine misfires at idle – check HT leads for arcing, distributor cap for cracks, ignition timing.” It doesn’t say “check the whole system.” It gives you a priority list. That’s because the factory engineers knew which failures happened most often.
- Can I use this manual for a non-XR2 Ford with the same engine?
- No. The XR2-specific chassis, suspension geometry, and cooling system differ from other Fiesta variants. Using this manual on a standard Fiesta 1.1 gives you wrong alignment specs and brake bleed sequences.
- Does it include wiring diagrams?
- Wiring diagrams are present in Chapters 5A–5C for ignition and charging circuits. Full vehicle wiring is not included, but engine and auxiliary systems are covered.
One reason I still recommend the Automotive Industry Overview as a reference: it shows how factory manuals differ from aftermarket. But for your XR2, stop relying on forum posts and access the Factory Manual. Automotive Industry Overview
You’re not going to find a better source for this car. The 166 pages cover Engine, Cooling, Fuel, and Suspension with the exact specs Ford stamped on the assembly line. Stop guessing. Access the Factory Manual.
