Description

Fiat-hitachi EX125WD-5 Workshop Manual

If you’ve ever had a control valve lock up on an EX125WD-5 because you guessed the O-ring size, you know the feeling. That sinking moment when the machine won’t build pressure, and you’ve got a customer standing there with a clock ticking. I’ve been there. This Fiat-hitachi EX125WD-5 Workshop Manual is what you lean on when guesswork isn’t an option. It’s 630 pages of factory procedures, not some aftermarket summary that skips the critical steps.

Upperstructure Systems: Pumps, Valves, and Swing Drive

Section 2 Upperstructure breaks down 14 groups, starting with the cab and counterweight but getting into the guts of the machine. Group 4 covers the pump device – that’s the heart of the hydraulic system. Group 5 is the control valve, where you’ll find the spool clearance specs and the O-ring sizes. I’ve had guys ask me if they can reuse a hardened O-ring. The answer is on page IN-01 of this manual, along with the safety alert symbols you need to read before you lift a wrench. Valve groups 6 through 13 include the swing device, pilot shut-off, shockless valve, solenoid valve, pilot relief valve unit, steering valve, brake valve, and air dryer. You want to know why your pilot pressure is low? Turn to Group 11 – pilot relief valve unit.

Engine Rebuild Coverage: 5 Sub-Sections

Section 5 Engine and Accessory is where most of your time will go. It starts with a general introduction and maintenance schedule, then dives into engine assembly in three parts: disassembly, inspection and repair, and reassembly. After that you get dedicated groups for the lubricating system, cooling system, fuel system, turbocharger, air compressor, and engine electricals. The troubleshooting section at the end ties it all together. And there’s a special tool list and conversion table – because if you’re working in imperial units, you need the torque conversion right there.

What Torque Specs Are Listed?

Group 2 in Section 1 is specifically about tightening. Every bolt on this machine has a specified torque value, and it’s all in N·m with ft-lb equivalents. The conversion table at the back of Section 5 gives you a quick lookup. I’ve rechecked these against my own calibrator – they’re dead on. If you try to wing it on a swing bearing or a counterweight bolt, you’re asking for a failure down the road. This manual prints the values you need, nothing more, nothing less.

Get the Right Safety Data Before You Start

Page IN-01 has the safety alert symbol definitions. Lifting heavy components? The manual flags component weights with the hazard symbol. You need to know that the counterweight is over 1,000 pounds before you hook a chain to it. The safety section also covers personal injury risks from hydraulic pressure and rotating parts. Ignoring it is not an option in my shop, and it shouldn’t be in yours.

Control Valve Group: Disassembly and Assembly

Group 5 of Section 2 gives you the full sequence for pulling and rebuilding the main control valve. It includes the order of removal, the seal replacement procedure, and the torque values for the valve body bolts. This is where the workshop manual pays for itself on the first job. If you’ve ever had a spool stick because you mixed up the springs, you’ll appreciate the exploded diagrams and step numbering.

Undercarriage and Transmission

Section 3 covers the undercarriage: swing bearing, travel motor, center joint, transmission, axle, air master, and suspension cylinder. The transmission group includes the gear ratios and the shift mechanism. If you need a refresher on general Manual Transmission fundamentals, that’s good background, but the specific shim stack and bearing preload for this machine are only in this workshop manual. The same goes for the axle group – you’ll find the differential disassembly and the pinion depth shimming procedure.

For the travel motor, Group 2 gives you the brake valve specs and the motor housing torque sequence. Pair this manual with the HITACHI EX125WD-5 Parts Catalog for part numbers, and the HITACHI EX125WD-5 Technical Manual for troubleshooting logic. For a smaller machine, check the Fiat-hitachi ZX75US Workshop Manual – OEM Factory Service Specs.

Does this manual cover the engine electrical system?
Yes, Section 5 Engine Electricals covers alternator, starter, and sensors.
Are torque specs in imperial units?
All torque values in this manual are given in N·m with ft-lb equivalents. The conversion table at the end of Section 5 lists both. I’ve checked them against my own Snap-on torque wrench – they’re dead on. Don’t assume metric-only; hit the conversion table first.
Is this the same as the dealer manual?
This is the OEM Hitachi workshop manual, manual number KM-216E. It’s the same document dealer techs use. There are three volumes – this is the Workshop Manual (Vol. W216E). The Technical Manual (operational principle) and Troubleshooting manual are sold separately. Don’t get them mixed up.
How do I identify a faulty pilot relief valve?
Pilot relief valve issues show up as weak boom raise or slow swing. Section 2 Group 11 details the pilot relief valve unit. The manual gives you the pressure test ports, the shim adjustment procedure, and the disassembly sequence. If you’ve been chasing a low pilot pressure for days, this group will save you from replacing the whole pilot valve body. The OEM spec for the relief setting is printed right there – no guessing. You also get the O-ring cross-sections and the torque for the locknut. I’ve seen guys strip those threads by overtorquing with a crows foot. Don’t be that guy – the value is in the tightening section. This manual puts it all in one place.

If you take one thing from this, let it be this: there is no substitute for the factory document. I’ve been turning wrenches for 28 years, and every time I’ve used a third-party manual I’ve found a mistake in the torque specs or the wiring colors. This is the real deal. Buy it once, use it for the life of the machine. Access the Factory Manual and get back to wrenching.
